Why paper pick lists quietly cost more than they look like
A paper pick list or a printed order looks cheap because it costs nothing to produce. What it actually costs shows up later: a picking error that isn't caught until a customer calls to say they're short a case, a credit note that has to be raised and approved, a redelivery that eats the margin on that order twice over, and — if it happens often enough to the same account — a customer who starts double-checking every delivery because they've learned they have to. None of that shows up on the pick list itself. It shows up in returns and credit notes a week later, once someone works out where it went wrong.
What actually needs to happen at pick and pack
Whatever equipment your warehouse runs, the mechanics underneath accurate picking are the same:
- A pick list generated straight from the order, not re-typed or read off a separate printout, so what's picked and what was ordered are always the same data
- A check at the point of picking — a scan, a confirmation, a count — that catches a mismatch before the carton is packed, not after it's on the truck
- Short picks and substitutions recorded against the order line as they happen, so a partial fulfilment is visible immediately rather than discovered on delivery
- What's actually picked and packed flowing straight through to the invoice and to stock on hand, instead of the original order quantity being assumed correct by default
Run this way, an error still happens occasionally — nobody eliminates that entirely — but it gets caught at the bench, where it costs a few minutes to fix, instead of at the customer's loading dock, where it costs a credit note and some trust.
Where it gets harder: look-alike lines and multiple pickers
One picker, a handful of clearly different products, and accuracy is rarely the problem. The risk climbs fast once a warehouse runs dozens of near-identical SKUs — different pack sizes of the same product, private-label lines that look the same as the branded version, or multiple pickers working the same aisles for different customers' orders at once. For food and beverage lines it compounds further: picking the right product in the wrong batch is still a picking error, which is exactly why FEFO stock rotation and picking accuracy have to work off the same data rather than being treated as two separate disciplines. And on anything sold by the pallet, case or each, a pick list has to carry the same unit-of-measure conversions as the order it came from, or "picked correctly" and "matches what was ordered" quietly stop meaning the same thing.

A pick-pack error doesn't stay contained to the warehouse.
